Considering a new project: seeking advice

Some, if not many, of you have 8x8 or 10x10 pop-up tents, like the one shown below:

The folding cross-structures under the tent flaps have already bent with the 2nd deployment of the tent (cheap aluminum box tubing). While I was at the Jacksonville show, I saw professional grade tents made with aluminum tube or substantial square tubing, put together either with threads or pins. That got me thinking of how to improve my existing tent by using the existing fabric and replacing all of the structure.

I'm thinking of using black pipe, because it comes in a variety of lengths, is readily available, is plenty strong for this application, and it can be welded if necessary. Using 90* couplers and a variety of other couplers, I can pretty much re-create the entire structure with minimal cutting and welding. I would need to cut pipes to length for the four peak lines, and develop a special 4-way coupler for the peak. I'd also weld steel plates for the footers. The fabric material already has velcro strips to keep it onto the risers.

I'm taking next week off, and am contemplating making the tent structure then. If the tent is 8' high, I can use two 4' sections with a coupler for each of the vertical sections, and do the same for the horizontal pieces so I can fit everything into the car.

What do y'all think of this idea?
 
The only problem that I see with your idea is the weight. Black pipe is going to be heavy. Maybe do some calculations to see how many feet of black pipe your project will need, go to your local hardware and see if you can lift that many 10 foot sticks of black pipe.

Weight for sure....what about folding? Do you think you will disassemble to fit in the car? Real pain in the backside but it can be done. Maybe the snow cone trailer is not such a bad idea.... Small 6x8 trailer with a solid roof, canvas sides for bad weather, drop roof to trailer sides for security/travel. Of course, the blue hair car would need to be able to tow it too....oh...oh....oh wait...the mini van could tow it.

I did one close to that for towing behind a friends motorcycle.
 
no matter what you use the banner should read "check your shorts here!" I also agree black is too heavy---thin wall galvanized is a possibility
 
Hmmm...I'd prefer to stay away from galvanized, because of the fumes given off by welding. The advantage of black pipe's weight is that I may not need the 5 gallon buckets of sand to keep the tent from blowing over.

Any other ideas for materials?
 
How about steel tubing. Start out with 1" and move up in height with 3/4". Let the 3/4" slide into the 1". Just tossing it out there.
 
What about just replacing the flimsy aluminum with thicker walled aluminum or solid stock? The tent I have bent the second time also. I still have not fixed it.
 
Sounds like a lot of work and aggravation. I like a redesigning things and doing things on my own versus just buying a better one in most situations but for something like this that you need to depend on and have ease of transporting, I would just invest in a better built one. Just my 2 cents...
 
I would be more inclined to use some thin wall EMT conduit Randy. Yes, it is galvanixed as well. But with a little buzz of the grinder, it will remove the coating and you can weld it. Just wear a mask that one time during fabrication/welding.

And with the conduit you have a few choices for connectors, couplets, etc. Compression & set-screw types. Though I would go with compression.
 
Well Mid, Just tossing an outside the box thought here.
Look for an old pop up tent trailer.
It will supply display tables, shade that won't blow over and storage for your harness's while at shows.

THIS. Seriously.

OK...I go online to the EZ-up site, and they don't list my model! All of their pop-ups run $279 or so, and I paid $89 at Sears. I have a e-mail in to them; I'll bet the Sears model is their cheapy model and that they will recommend a beefier model.

Geez...I just wanted to build something useful.
